How a Busbar Diffusion Welding Machine Works

HAIFEI equipment applies controlled electrical heating and pressure to the prepared joint area. The exact process depends on the material and workpiece structure, but a typical production cycle includes the following stages.

Surface Preparation

Oil, oxide, coating residue, burrs and uneven surfaces can prevent consistent contact between layers. The required cleaning or surface-treatment method should be established during process testing.

Layer Stacking and Positioning

The foils, plates or braided conductors are arranged according to the drawing and placed in the dedicated tooling. Correct positioning prevents the material stack from shifting during compression.

Initial Pressurization

The pressure system closes the tooling and applies the programmed force. Uniform contact is important because differences across the bonding area can lead to uneven heating and inconsistent consolidation.

Controlled Electrical Heating

Current passes through the configured heating circuit to raise the joint area to the required process condition. Output, heating time and pressure must be matched to the conductor material and bonding area.

Holding Under Pressure

The workpiece remains compressed for the programmed period so that the stacked material can consolidate at the joint. The appropriate holding sequence is established through actual workpiece testing.

Cooling and Unloading

The joint is kept in a controlled condition during cooling before the tooling opens. Manual, semi-automatic or automatic unloading can be configured according to the required output.

A successful result depends on the complete process—not machine power alone. Surface preparation, layer alignment, tooling condition, pressure distribution, heating sequence and cooling all influence the finished joint.

What This Equipment Is Designed to Process

This category focuses on electrically conductive parts rather than general-purpose structural diffusion bonding.

Suitable workpieces

Typical purpose

Laminated metal foils Consolidating the connection end while retaining a flexible section
Flexible busbars Producing a compact terminal area for electrical connection
Braided conductors Joining or consolidating a braid end with a terminal or busbar
Solid and flexible conductor combinations Creating an integrated current-carrying connection
Battery conductive components Preparing stable connections for battery and energy-storage assemblies
Switchgear and transformer connectors Producing conductive joints for power equipment

The equipment is not presented as a universal replacement for vacuum diffusion bonding furnaces, brazing systems, ultrasonic welding machines or resistance spot welders. Haifei first evaluates the material, joint structure and required result before recommending a welding process.

Selecting the Right Diffusion Welding Machine

A model should not be chosen only by rated KVA or maximum pressure. Two workpieces with similar external dimensions may require different configurations because of their material stack, bonding area and acceptance criteria.

Haifei reviews the following information during selection:

Selection item

Information to provide

Why it matters

Conductor material Material grade and any plating or coating Affects surface preparation and heating behaviour
Workpiece type Foil, plate, braid, flexible busbar or combined structure Determines tooling and loading method
Bonding area Length × width of the required joint Influences heating capacity and pressure distribution
Material stack Single-layer thickness and number of layers Affects consolidation and process time
Finished dimensions Required joint thickness and dimensional tolerance Used to design tooling and process limits
Mechanical requirement Pull, shear, peel, bend or other acceptance test Defines how samples should be evaluated
Electrical requirement Contact resistance or conductivity requirement Important for current-carrying components
Production target Quantity per hour, shift or day Determines loading method and automation level
Product variation Number of workpiece models and changeover frequency Affects tooling and recipe requirements
Factory utilities Voltage, frequency, cooling water and compressed air Used to confirm installation conditions
Inspection method Customer test standard and recording requirement Defines the acceptance process

If the welding process has not yet been confirmed, testing the actual workpiece is more reliable than choosing a model from a general specification table.

Pressure-System Configurations

Pneumatic Configuration

A pneumatic system may be considered for selected workpieces with a suitable bonding area and force requirement. It has a relatively straightforward structure, but the available air pressure and force stability must be verified.

Hydraulic Configuration

Hydraulic pressure is commonly considered when the application requires higher force or a larger bonding area. The hydraulic system, tooling structure and working platform must be designed around the required pressure distribution.

Servo-Controlled Configuration

A servo-controlled pressure system may be used where the project requires programmable movement, controlled positioning or integration into a more automated production process. The actual control functions depend on the agreed machine design.

The pressure method should be selected after the workpiece test. A more complex pressure system does not automatically produce a better joint if the heating circuit, tooling or surface preparation is unsuitable.

Typical Applications

Electric Vehicle Conductive Components

Flexible busbars and conductive connectors are used between battery modules, electrical control units and other high-current components. Diffusion welding equipment can be configured to consolidate laminated conductor ends before drilling, forming or final assembly.

01

Battery and Energy Storage Systems

Battery packs and energy-storage cabinets use multiple types of busbars, flexible conductors and transition components. The required process depends on the conductor material, connection structure and electrical acceptance standard.

02

Low-Voltage Electrical and Switchgear

Switchgear, circuit breakers, electrical cabinets and power-distribution systems require conductive parts capable of carrying high current. Flexible connections may be used to accommodate movement, vibration or assembly tolerances.

03

Transformer Flexible Connections

Transformers use flexible conductive connections between coils, terminals and external busbars. The machine configuration must be matched to the conductor stack, terminal structure and available loading space.

04

Copper Braid Processing

Copper braids may require end consolidation, terminal joining, cutting, forming or a combination of processes. Where the project involves complete braid preparation rather than welding alone, HAIFEI can also evaluate a dedicated processing or automation system.
