What Is Diffusion Welding for Aluminium Busbars?

Diffusion welding is a solid-state joining process that uses controlled heat and pressure to bond contacting metal surfaces without adding solder or filler metal. In aluminium busbar production, the process is mainly used to consolidate the terminal sections of stacked aluminium foils while retaining flexibility in the unbonded area.

During the process, prepared aluminium foils are aligned inside dedicated tooling. Pressure is applied across the required bonding area, followed by controlled heating and holding. The stack remains compressed during heating and cooling so that the terminal reaches the required thickness and shape.

The aluminium diffusion welder must be selected according to the aluminium grade, individual foil thickness, number of layers, bonding dimensions and required finished terminal thickness. The machine configuration cannot be determined from rated power alone.

 

How Does the Diffusion Welding Process Work?

 

Surface Preparation

Oil, moisture and surface contamination are removed from the aluminium foils. The preparation method must be confirmed according to the aluminium grade and the required joint quality.

Foil Stacking and Positioning

The aluminium foils are stacked according to the product drawing and aligned inside the dedicated tooling. Uneven stacking can affect terminal thickness and pressure distribution.

Pressure Application

Pneumatic, pneumatic-hydraulic, hydraulic or servo pressure is applied across the bonding area. The selected pressure system depends on the foil stack, terminal width and required forming force.

Controlled Heating and Holding

The bonding area is heated under controlled pressure. Temperature, heating time and holding conditions are determined through the workpiece structure and sample testing.

Cooling and Inspection

The terminal remains compressed during cooling. After unloading, the customer can inspect its dimensions, appearance, electrical resistance and mechanical performance according to the agreed acceptance criteria.

Operation Precautions of Aluminium Diffusion Welder

 

  1. Remove oil, grease, and water vapor using an organic solvent such as acetone or a mild alkaline solution like a strong soap. You may also use citrus-based degreasers, but be sure to rinse and dry the part before welding.
  2. Remove surface oxides with a stainless steel wire brush (used only for aluminum) or strong alkaline or acid. Many welding suppliers sell oxide-removal solutions in spray or squeeze bottles for local application. Exercise extreme care when handling these solutions, and again, rinse and dry the part before welding.
  3. Assemble the joint. If it won't be welded immediately, cover the joint with brown Kraft paper to prevent dirt and grit in the air from getting into the joint.
  4. Keep the aluminum dry and at room temperature.
  5. Weld within a few days. Clean the joint again if it isn't welded within that time.
